  This has proved to be a matter of links. One of the psd had corrupted. In the end, we discovered by ensuring that the file could not connect to links in the illustrator document, allowing it to open in the basic format of vector.   Seriously...?  My 'classic' 3rd gen iPod in 2003 still works fine with the latest version of iTunes and the latest OS X.  Even the original iPod should still work (assuming the iPod itself still works).  Your iPod classic 2009 is certainly consistent.  That support the needs of the person coming back through training...
